Sustainable Forgings OUR CULTURE Responsible Manufacturing - Stewards Of The Environment The state of the environment is the ultimate, global employee-ownership program. Our responsibility is to leave it better than we found it and preserving our world for future generations has been top-of-mind for Scot Forge for many years. As employee-owners of this planet, we have to leave the environment better than we found it. These are some of the ways we do today, and in the spirit of continuous improvement, we will In 2019, we purchased 175,557,236 lbs. of steel, all of which came from recycled steel and alloys. Additionally, in one form or another, we recycle any steel not sold to our customers. As a result, roughly 61.8 million lbs. of unused product, or scrap, were recycled this past year: from the scale formed during forging to the leftover material or turnings from the machining process. Furthermore, we recycle other consumables from our shop such as used or damaged machine inserts, saw blades, electronics, batteries, gloves, paper and other office materials. At Scot Forge, continuous improvement is key, so our teams are consistently looking for ways to make our assets more efficient. Here are just three examples. We designed our 16,500-ton press to have three times the tonnage of our 5,500-ton press while using less average power through our energy-saving tactics. We converted old air compressors to far more efficient compressors in our Franklin Park plant and changed the hammers from steam to compressed air. We have converted our presses to hydraulics to achieve minimal heat creation and energy use during production. To reduce our carbon footprint even further, we have converted lighting in our plants to LED light fixtures and have installed motion detection to conserve electricity. With an average house in the US using 10,972 kWh per year, the annual energy savings from moving our lighting to LED is more than the amount of power used by 450+ homes per year. We try to achieve energy savings wherever possible. Part of this initiative includes optimizing our forge furnaces through batching our parts to reduce the number of cycles we need to run, and by firing our burners in pairs. Our systems allow the burners to switch roles, which provides for systematic heat storage. The burner preheats the air used for combustion and saves approximately 43% of the natural gas-operated with a traditional combustion system. To heat up a typical 150-ton load, we save more than 150 MMBtu (million Btu). This savings is equivalent to the furnace running in more than 60 houses continuously for 24 hours. Finally, the foundations of our assets are built with a zero-leak structure to ensure we have no spillage into the ground that could potentially contaminate the groundwater. And, the water we use at our Spring Grove plant for various processes is recycled and returned to Nippersink Creek from which it came. The creek sees frequent recreational use. We take it upon ourselves to ensure the water we put into it is of the highest quality through a retention pond system to guarantee our water is cleaned before entering the Nippersink. This system comprises three different ponds, each of which allows the water to flow through filters that clean out any substances in the water. We can help you today! Advantages Of Open Die Forging Process What Is Open Die Forging? Open die forging involves the shaping of heated metal parts between a top die attached to a ram and a bottom die attached to a hammer, anvil or bolster. Metal parts are worked at their appropriate temperatures, ranging from 500°F to 2400°F, and gradually shaped into the desired configuration through the skillful hammering or pressing of the workpiece. Difference between open die forging and closed die forging While impression or closed die forging confines the metal in dies, open die forging is distinguished by the fact that the metal is never completely confined or restrained in the dies. Most open die forgings are produced on flat dies. However, round swaging dies, V-dies, mandrels, pins and loose tools are also used depending on the desired part configuration and its size. Although the open die forging process is often associated with larger, simpler-shaped parts such as bars, blanks, rings, hollows or spindles, in fact it can be considered the ultimate option in "custom-designed" metal components. High-strength, long-life parts optimized in terms of both mechanical properties and structural integrity are today produced in sizes that range from a few pounds to hundreds of tons in weight. In addition, advanced forge shops now offer shapes that were never before thought capable of being produced by the open die forging process. spindle-shaped part open die forging process: 1. Starting stock cut to size by weight is first rounded, then upset to achieve structural integrity and directional grain flow. 2. A "fuller" tool marks the starting "step" locations on the fully rounded workpiece. 3. Forging or "drawing" down the first step to size. The second step is drawn down to size. 4. Note how the part elongates with each process step as the material is being displaced. 5. "Planishing" the rough forging for a smoother surface finish and to keep stock allowance to a minimum. Bar rolling & planishing What Is Bar Rolling & Planishing? At Scot Forge, we can produce anything from a single bar to a full heat with our bar rolling or planishing expertise. Planishing and bar rolling are techniques we use to significantly reduce energy consumption and improved material properties. The metal's tendency to resist deformation is low when it is hot, which reduces energy consumption. Hot rolling can improve the performance of metals and alloys by refining the microstructures in the metal. Coarse grains in the metal are broken, cracks are healed, casting defects are reduced or eliminated. Finish rolling (or planishing) begins as the forged bar goes through one of the four hyperbolic grooves of our custom-engineered GFM bar mill. The desired final dimension is reached after a series of bar rotations and reversing passes through the grooves. Using this process, we can offer Tartan Bars from 6" to 16". Directional strength By mechanically deforming the heated metal under tightly controlled conditions, forging produces predictable and uniform grain size and flow characteristics. Forging stock is also typically preworked to refine the dendritic structure of the ingot and remove porosity. These qualities translate into superior metallurgical and mechanical qualities, and deliver increased directional toughness in the final part. 2. Structural strength Forging also provides a degree of structural integrity that is unmatched by other metalworking processes. Forging eliminates internal voids and gas pockets that can weaken metal parts. By dispersing segregation of alloys or nonmetallics, forging provides superior chemical uniformity. Grain flow comparison Forged bar Grain flow is oriented to improve ductility, toughness, and increase fatigue resistance. Machined bar Uni-directional grain flow has been cut when changing contour, exposing grain ends. This renders the material more liable to fatigue and more sensitive to stress corrosion cracking. Cast bar Cast bars typically do not have a desired grain structure. Part flexibility 1. Variety of sizes Limited only to the largest ingot that can be cast, open die forged part weights can run from a single pound to over 400,000 pounds. In addition to commonly purchased open die parts, forgings are often specified for their soundness in place of rolled bars or castings, or for those parts that are too large to produce by any other metalworking method. 2. Variety of shapes Shape design is just as versatile, ranging from simple bar, shaft and ring configurations to specialized shapes. These include multiple O.D./I.D. hollows, single and double hubs that approach closed die configurations, and unique, custom shapes produced by combining forging with secondary processes such as torch cutting, sawing and machining. Shape designs are often limited only by the creative skills and imagination of the forging supplier. 3. Pneumatic hammers consist of a frame, an anvil and a reciprocating ram holding a hammerhead or die.
